What does it cost to rebuild a Volvo Penta engine?
I have an older Volvo Penta diesel and am trying to decide whether to rebuild it or fit a replacement. What should a proper overhaul cost, including getting the engine out and back in, and what should the quote cover?
Answer
For a small Volvo Penta yacht diesel, budget roughly £4,000 to £8,000 for a workshop rebuild and £6,000 to £12,000 including removal, refitting and commissioning. Larger turbocharged motorboat engines can cost £15,000 to £30,000 or more each to rebuild, so confirm the exact model, internal condition and scope of work before comparing prices.
Check whether rebuilding is needed
Start with the engine designation and serial number. Pay for diagnosis before authorising dismantling. A Volvo Penta 2003T, MD2030 and D2-55 have different parts requirements; the naturally aspirated 2003 and turbocharged 2003T also need different assessments.
Ask the engineer to check hot oil pressure against the workshop specification, crankcase blow-by, starting behaviour, cooling performance and compression where appropriate. Investigate injectors, exhaust restriction and fuel supply before blaming worn cylinders for smoke or poor performance.
A corroded sump and leaking rear crankshaft seal can require engine removal without justifying a complete rebuild. Nor is 1,500 hours alone a reason to overhaul a healthy engine. Corrosion, overheating, seawater entry and maintenance history matter more than the hour meter.
Allow roughly £300 to £800 for initial investigation, depending on access and the tests required. Ask what the price covers; injector bench testing and dismantling may cost extra.
Budget for the engine size
These are broad UK owner budgets including an allowance for VAT, rather than fixed quotations. Labour rates, parts availability and the condition found after stripping can change the total considerably.
- Small two- or three-cylinder yacht diesel: approximately £4,000 to £8,000 for a workshop rebuild, or £6,000 to £12,000 installed. Older MD and 2000-series engines commonly fall into this category.
- Four-cylinder yacht diesel: approximately £6,000 to £11,000 in the workshop, or £8,000 to £15,000 installed. A D2-55 or D2-75 needs a model-specific quotation.
- Larger turbocharged motorboat diesel: allow £15,000 to £30,000 or more per engine installed. KAD, D4 and D6 engines need separate estimates because fuel equipment, electronics and major castings can add substantially to the bill.
These figures assume the principal castings and crankshaft remain serviceable. A cracked block, damaged cylinder head or unusable crankshaft can make rebuilding uneconomic. Gearbox, saildrive and sterndrive repairs are normally extra.
Get an itemised rebuild quote
A proper overhaul starts with stripping, cleaning and measuring components against the manufacturer's wear limits. The quote should specify which parts will be renewed, which will be machined and which will be retained after inspection.
